ZF Enhances Rail Lifecycle Management with Multi-Brand Solutions

Rail operators are under pressure to keep vehicles in service longer whilst maintaining availability. But many fleets rely on ageing components, while spare parts and reliable service support are becoming harder to obtain. Replacing complete systems can be expensive and demands additional engineering expertise. At InnoTrans 2026 (Berlin, September 22–25), ZF is highlighting its multi-brand engineering solutions for rail operators and rolling stock maintainers. The company’s offering covers both ZF and third-party components and combines maintenance, overhaul, reverse engineering, retrofitting and lifecycle support from one single source.

ZF Enhances Rail Lifecycle Management with Multi-Brand Solutions

Many operators in the rail industry are facing the same problem: vehicles still have many years of useful life remaining, but parts, reliable support and technical documentation can be hard to find. Through its Aftermarket division, ZF provides an alternative with multi-brand overhaul, reverse engineering and lifecycle support in order to ensure uptime for older rail applications.

Depending on customer requirements, ZF supports multi-brand gearbox projects ranging from spare part reproduction to complete gearbox overhaul programs. Where technical documentation is unavailable, engineers can recreate components through reverse engineering and establish dedicated supply chains for continued fleet support. When existing systems can no longer meet reliability or operational requirements, retrofit solutions offer a path to integrate modern ZF technology into ageing vehicles while extending service life and improving maintainability.

More options for ageing and specialized fleets

ZF Aftermarket’s multi-brand approach can cover single parts, complete gearboxes and even integrated systems including wheelsets. For reverse engineered projects ZF has significant experience supplying gear sets, shafts, covers and labyrinth seals. In addition, ZF offers reclamation solutions including housing recovery.

The company has already delivered multi-brand rail projects in countries including Germany, the United Kingdom, Spain, Italy, Saudi Arabia, China and Thailand. Reference projects cover applications from axle gearboxes to pump distribution gearboxes for a wide range of vehicle platforms. This demonstrates a global, growing demand for independent lifecycle support in the rail sector.

The effort is led by ZF Aftermarket’s Rail Center of Competence in close cooperation with local ZF entities. From national rail services to smaller local fleets, this allows operators to benefit from consistent technical standards, plus the flexibility that comes from working with teams close to their respective markets and passengers.

Reverse engineering unlocks new repair possibilities

A key element of this approach is reverse engineering. When original drawings, documentation or spare parts are no longer available, ZF Aftermarket can recreate the technical basis for repair or replacement. Engineers disassemble, document and measure a component before redesigning it where necessary. The end result is either new drawings, bills of materials, technical documentation and dedicated ZF part numbers, both for ZF and third party components.

For customers, this opens up new options: Components can be repaired, reproduced and replaced or upgraded. Complete units can be overhauled, tested and validated for continued service. For older, customized or low-volume applications in particular, reverse-engineered components can provide a more cost-effective alternative to purchasing a new gearbox. In some cases, redesigning specific parts can also help address known reliability issues, improve long-term availability and reduce the need for premature replacement.

Quality ensured through testing and validation

Quality remains central to the approach. Reverse-engineered components are designed by ZF Aftermarket’s Rail Center of Competence and manufactured by ZF or approved suppliers according to ZF standards. Dedicated test rigs verify defined quality criteria, while end-of-build testing captures critical parameters such as vibration, noise and temperature.
